Why Manufacturing Process Matters
Not all PHA is created equal. The quality, consistency, and performance of PHA products depend entirely on how they are manufactured — from the bacterial strain used to the extraction method to the final processing parameters. Most PHA suppliers outsource multiple steps of production, leading to quality gaps and supply chain fragility.
PHApack is one of the few manufacturers worldwide with complete vertical integration: from strain cultivation to finished products, all under one roof. This guide walks you through our 5-step manufacturing process and explains why each step matters for product quality.
The 5-Step PHA Manufacturing Process
Strain Screening & Cultivation
PHApack maintains a proprietary library of Chinese indigenous bacterial strains optimized for high PHA yield. Unlike imported strains, our native strains are adapted to local fermentation conditions, reducing contamination risk and improving productivity by 15-20%.
- 50+ proprietary strains in our culture library
- Chinese indigenous strains adapted to local conditions
- Non-GMO strains for food-grade applications
- Continuous strain improvement program via adaptive evolution
- PHA accumulation rate: 70-85% of cell dry weight
Fermentation & Biosynthesis
Selected strains are cultivated in large-scale bioreactors (up to 200,000L) using renewable carbon feedstock. Fed-batch fermentation with dissolved oxygen and pH control maximizes PHA intracellular accumulation over 48-72 hour cycles.
- Fed-batch fermentation in 200,000L bioreactors
- Carbon sources: glucose, glycerol, or waste cooking oil
- Fermentation cycle: 48-72 hours
- Temperature control: 30-37°C depending on strain
- PHA content reaches 70-85% of cell dry weight
PHA Extraction & Purification
PHA granules are extracted from bacterial cells using our proprietary green solvent extraction process. This avoids harsh chemicals like chloroform, achieving 99.5% purity while maintaining polymer molecular weight and thermal properties.
- Green solvent extraction (no chloroform, no hypochlorite)
- Purity: 99.5% (HPLC verified)
- Molecular weight preservation: Mw > 500,000 Da
- Endotoxin removal for medical/food-grade applications
- Solvent recovery rate: >95% (closed-loop system)
Compounding & Pelletization
Pure PHA resin is compounded with bio-based additives, nucleating agents, and processing aids to create 50+ specialized formulations. Twin-screw extrusion produces uniform pellets optimized for specific downstream processing methods.
- 50+ proprietary formulations for different applications
- Twin-screw extrusion at 150-170°C
- MFI range: 0.5-50 g/10min (tailored per grade)
- Bio-based plasticizers and nucleating agents only
- Pellet size: 2-3mm uniform diameter
Finished Product Manufacturing
PHA pellets are converted into finished products using four core processing technologies: injection molding, blown film extrusion, thermoforming, and coating/lamination. All production occurs in-house for full quality control.
- Injection molding: cutlery, containers, caps
- Blown film: bags, packaging film, agricultural film
- Thermoforming: cups, trays, clamshells
- Coating: paper cup lining, barrier coatings
- Annual capacity: 10,000+ tons finished products
PHApack's Differentiation: Chinese Indigenous Strains
Most PHA manufacturers use imported strains from European or American culture collections. These strains were isolated in different climates and often underperform when transferred to Asian fermentation conditions. PHApack took a different approach: we isolated and optimized bacterial strains from Chinese soil and water environments over 8 years of R&D.
Indigenous Strain Advantages
- 15-20% higher PHA productivity vs imported strains
- Adapted to local temperature and humidity conditions
- Lower contamination risk in open fermentation systems
- Non-GMO status maintained for food-grade certification
- Continuous improvement via adaptive laboratory evolution
50+ Formulations: One Resin, Every Application
Pure PHA resin cannot be used directly for all applications. Different processing methods require different melt flow indices, mechanical properties, and thermal behaviors. PHApack maintains over 50 proprietary formulations, each optimized for a specific downstream process:
| Grade Series | Process | MFI | Applications | Key Features |
|---|---|---|---|---|
| PHA-INJ Series | Injection Molding | 5-20 g/10min | Cutlery, containers, caps, closures | High stiffness, heat resistant to 100°C |
| PHA-BF Series | Blown Film | 0.5-3 g/10min | Garbage bags, shopping bags, dog poop bags | High elongation, tear resistant, sealable |
| PHA-EX Series | Extrusion/Sheet | 1-5 g/10min | Straws, profiles, sheet for thermoforming | Melt strength optimized, uniform wall thickness |
| PHA-TF Series | Thermoforming | 2-8 g/10min | Cups, trays, clamshells, lids | High clarity, good forming depth |
| PHA-CT Series | Coating/Lamination | 10-50 g/10min | Paper cup coating, barrier films | Low viscosity, excellent adhesion to paper |
| PHA-AG Series | Blown Film (UV stabilized) | 0.5-2 g/10min | Agricultural mulch film | UV stabilized, controlled soil degradation |
